My experience at Su-kam began with developing square wave inverters in 1998. The transformers used in these inverters fundamentally differed from those designed for sine wave inverters. Square wave inverters relied on SCR technology, and the aluminum transformer design posed challenges due to this technological difference. The biggest issue was that SCR failure led to an unregulated charging current, which could damage the battery. This was a significant cause of inverter failure.
Despite the safety concerns, I raised concerns and stopped manufacturing square-wave inverters at Su-kam, but the market demand for square-wave inverters remained steadfast. This demand, driven by specific customer requirements, necessitated the continuation of their production. It’s worth noting that a staggering 99% of battery explosion incidents were linked to square-wave inverter technology, underscoring the gravity of the situation.

New Developments in Transformers to improve efficiency
We continuously improved transformer design in inverters and other power backup products. We realized that every big transformer used in electricity distribution systems was converted to Aluminum technology replacing the Copper-based technology and the failure of DISCMS was reduced and efficiency was improved. So, we started working on a similar pattern for our Pure Sinewave Inverter technology. We did strong Research and were able to develop a hybrid model where copper and Aluminum were used jointly, and the results were astonishingly positive. This design ingeniously combined aluminum and copper windings, reducing costs and effectively addressing the heating issue. The unique heat-dissipating properties of aluminum proved to be a game-changer in this design. The result was a significant increase in the transformer’s lifespan as well.
Following the introduction of these innovative transformers, competitors attempted to replicate our success. However, their efforts resulted in overheating and transformer failures, leading to market confusion regarding the reliability of hybrid aluminum transformers. At Su-kam, I extended the warranty on our transformers to 7 years to solidify our position. There have been no reported failures in nearly 10 years of making, solidifying our status as pioneers in aluminum transformer design (introduced in 2014).
Further Innovation at Su-vastika
At Su-vastika, we continued research and development, focusing on improving transformer efficiency and adding safeguards. This included incorporating thermal sensors and other technical parameters into the transformer design. We also designed a transformer testing machine at Su-vastika to automate parameter testing and eliminate manufacturing defects. The transformer needs to be tested for a lot of parameters like Primary Voltage, Secondary Voltage, Turn Ratio, primary No-load Current, Output Voltage Sense, Secondary No-Load current, primary Winding resistance, Secondary Winding resistance, Primary Winding inductance, Secondary Winding inductance, Phase Neutral Sequence, and Power Loss. The testing of these parameters is the real game and at Su-vastika I was able to make it Automatic and not manual testing.
The success of this testing machine, which has been operational since 2021 and patented by the Indian government, has been instrumental. Today, all our transformers are manufactured using this innovative technology, allowing us to confidently offer a 10-year guarantee, a challenge to competitors using traditional copper or aluminum designs.

Copper vs. Aluminum Transformers: A Balanced View
Transformer reliability ultimately depends on a comprehensive testing regime during manufacturing. The design of an aluminum-copper transformer hinges on matching the duty cycle of the inverter/UPS. A mismatch can lead to transformer burnout. Our design parameters are meticulously matched to the duty cycle, and other parameters are programmed into the embedded software of inverters/UPSs, solar PCUs, ESS systems, etc.
Aluminum transformers are popular for inverters due to their cost-effectiveness and long life. However, in Digital Inverters/Square wave Inverters, copper transformers might be a better option.
